  • Case Study Description

A carpet manufacturer found that its margins were shrinking while YoY sales were growing. The strategy team decided to address the profitability enhancement assignment as a Lean Six Sigma project.

An assessment of measurement system was not needed as the financial statements had been audited. The minimum specification limit for margins was decided by promote for continuation of business.

Analysis of factors led to large variety of yarn colours used for carpet manufacturing as one significant contributor. It was found that marketing team was very flexible with design requests from large institutional customers. This led to purchase of large variety of yarn. As yarn had to be purchased in large quantities considering economic order quantities, there was huge unutilized inventory leading to high costs. A detailed survey and subsequent analysis led to the understanding that no more than six colours can be used for creating a wide variety of attractive designs. A trial was done in the next quarter with just six colour designs being offered to clients. It was found that sales orders did not dip significantly while the cost reduced significantly. This was finalized as strategic change and it served the company well.
